had the main power 20a fuse give up the ghost this morning at 70 mph on i-80. still a little dark,but able to find and replce in 7 minutes.

Take a look for some bare wires bouncing around, particularly in the casquette and under the rear finder.

Also where the wiring harness crosses the engine support mount, that gold bar on the left side under the front of the seat.

I agree that the wiring needs to be checked out but you may not find a problem.
On Dec 11, 2012 the main 20 amp fuse blew on my 2011 G5.
I used the spare they stored in the fuse holder and bought some new US made 20 amp fuses at the local auto parts store.
After I got home I replaced the Indian fuse with the US made fuse and checked the wiring everywhere I could find it. I found no shorts or bare wires and now, 3 months and 1200 miles later, my replacement fuse and the bike are working fine.

yeah, the factory fuse marked "protectron" had a very thin piece of metal. i got a lot thicker one at work. maybe just metal fatigue?

Try it. If it runs without issue replace them all.
Not metal fatigue per se, but if it's marginal to start with and you get it hot an vibrate the hell out of it, well... Sounds more like quality control to me than metal fatigue ;)

just be sure it is the same amp rating as the factory intended

I had the same problem yesterday. was cruising around 90kmph. Suddenly engine died. On checking the fuse is blown. Replace with a spare fuse and it blew again as soon as I turned on ignition key. The wiring to rear light and indicator was susceptible. Disconnected it, removed horn and tried the last spare fuse. It worked. But after 10km again same thing happened. Wandered around town, bought a couple of spare fuses, opened the headlight and the wiring seemed fine, connected the horn again, used one of the spare fuse and turned the ignition key. The neutral light lit up, bike started running fine. Its been around 80km since and no blown fuse.
I had changed the handlebar two days back. I am suspecting this to be the cause but am not able to pin point on anything

amazing! twas the wiring harness under the back fender, rubbed the wires bare hitting the tire. found the fender grommet hanging loose on the loom. made a new grommet from a toyota body plug and taped up the wires. thanks for all your input!
